Mailer Box Sizes: The Complete Guide (+ Size Chart)

The most expensive box is the wrong size. Too small and your product doesn't fit; too big and you pay to ship air, plus void fill, plus damage claims when things rattle. This guide covers the standard mailer box size examples for discussion, how to measure your product correctly, and the space considerations that first-time buyers often miss.

Standard mailer box sizes (inside dimensions)

Mailer boxes can be made to custom dimensions. Use these examples as discussion starting points, then review the final dieline around your actual product.

Size classTypical L × W × H (mm)Typical products
XS150 × 100 × 40Jewelry, lip balm, small accessories
S200 × 150 × 60Skincare bottles, soaps, tea tins
M280 × 200 × 80Shirt boxes, candle tins, book sets
L350 × 250 × 100Shoe boxes, hoodies, candle jars
XL450 × 350 × 120Boot boxes, gift sets, multi-item bundles

How to measure your product

Three practical points to include in a packaging brief:

  • Allow for practical clearance. Include tissue, wrapping, labels and the space needed to load the product before confirming the interior size.
  • Measure the product as shipped — in its sleeve, with the tag, in the polybag. The retail size and the shipped size are rarely the same.
  • Decide the orientation first. Which face is "up" in the box changes all three dimensions, plus where your logo lands.

The freight math nobody quotes you

Couriers charge on billable weight: the greater of actual weight and dimensional weight. Dimensional weight is affected by the box dimensions as well as its physical weight. Review the outer dimensions with your logistics provider when freight cost is a purchasing concern.

Unnecessary empty space can affect material use, storage and transport. Begin with the product dimensions and packing method rather than choosing from a generic catalog size.

Rule of thumb: choose a box that fits the complete product and required protection without adding unplanned empty space. Confirm the final dimensions through the structural review.

Custom sizes vs standard sizes: the cost difference

A custom size should be reviewed as part of the complete specification, including board construction, print, quantity and desired packing method. Ask which dimensions and structural choices are appropriate for your project.
